Car bodywork has a habit of exposing shortcuts. A dent that looked simple becomes a stretched panel. A patch repair turns into three hours of chasing old spot welds. A paint job that seemed perfectly flat under workshop lighting suddenly shows sanding marks the moment the car rolls into daylight.
The difference is often preparation, and having the right tools before the job starts.

- Mark the centre of the weld.

Suction Dent Pullers
For broad, shallow dents where the paint is intact, a suction dent puller may allow the panel to be moved without drilling or welding anything to the surface.
They have limits.
A suction cup won’t magically remove a sharp crease or repair stretched steel. It works best when there is enough reasonably flat surface around the dent to create a strong seal.
For the right damage, though, it’s quick and non-invasive.
Slide Hammers
When stronger pulling force is required, a slide hammer gives far more authority.

Paintless dent repair (PDR) sits in a slightly different category.
Instead of sanding, filling and repainting the panel, PDR aims to massage or pull the damaged metal back into shape while retaining the original finish.
It can work extremely well for:
- Small door dings
- Shallow parking dents
- Certain hail-type dents
- Minor panel distortions where the paint remains flexible and unbroken
It’s less suitable when paint has cracked, metal has stretched badly, the damage reaches a sharp panel edge or corrosion is involved.
For those jobs, traditional repair and refinishing usually makes more sense.
Phase 4: Sheet Metal Fabrication and Panel Repair
Sometimes repairing the original metal is no longer sensible.
Rust may have perforated the panel. A previous repair may have left it too thin. Collision damage might have distorted the section beyond practical reshaping.
Now you’re making metal.

Phase 5: Welding, Riveting and Joining Panels
With the replacement section made and test-fitted, it needs to become part of the vehicle again.
Depending on the repair, that could mean welding, riveting, threaded inserts, adhesives or a combination specified by the vehicle manufacturer.
MIG Welding for Body Repair
MIG welding is widely used for automotive sheet-metal work because it’s relatively quick to learn and works well for many steel repair jobs.

Heat control is.
Run one long weld across a replacement panel and the heat has time to distort the surrounding sheet. Instead, body repairs are commonly built from small, spaced welds, allowing heat to dissipate between them.
Imagine tightening wheel nuts. You don’t fully tighten one and then work around the circle. You spread the load.
Controlling weld heat works on a similar principle.
Welding Fume Is Not Just a Workshop Smell
Welding protection goes beyond protecting your eyes from the arc.
HSE makes it clear that controls are required for all welding fume, even where somebody only welds occasionally. Suitable controls can include local exhaust ventilation, respiratory protection and adequate general ventilation depending on the work.
Hot work on vehicles adds another complication: coatings.
Paint, underseal and galvanised finishes can produce harmful fumes when heated, and HSE specifically warns about hot work around vehicle coatings, fuel systems, trim and other flammable materials.
Grinding the visible paint from the weld line doesn’t automatically mean the rear of the panel is clean.
Check both sides wherever possible.
Plastic Welding
Not every body repair involves steel.
Modern bumpers, trims, brackets and underbody components use numerous plastics. Depending on the material and damage, replacing a complete bumper for one cracked section may be unnecessary.
The repair still needs proper preparation. Identify the plastic where possible, clean the area thoroughly, prepare the crack and use a compatible filler material.
Melting random plastic into a crack may look repaired for five minutes. That doesn’t make it a repair.
Riveters and Threaded Inserts
Riveting is another useful joining method for bodywork, brackets, fabrication and non-welded assemblies.
Threaded inserts, often called riv nuts or nutserts, solve a slightly different problem.
Instead of permanently clamping two pieces together, a rivet nut creates a threaded fixing point in thin material. That means a bracket or panel can be bolted on and removed again later.
For fabrication work, that’s incredibly useful.

Phase 6: Surface Preparation: Where Paint Jobs Are Really Won
People tend to judge a paint job by the spray gun.
Bodyshops know better.
The quality of the finished paint is heavily dependent on what happened before the trigger was ever pulled.
Poor sanding leaves scratches. Poor filler work leaves waves. Contamination causes adhesion problems. Dust gets trapped. Low spots reappear.
Paint doesn’t hide bad preparation.
It highlights it.
DA Sander: Air vs Electric
One of the biggest buying decisions for surface prep is DA sander air vs electric.
Both can produce excellent results.
Electric DA Sanders
Electric sanders make sense for home garages and smaller workshops because they don’t place continuous demand on a compressor.

Look at dust control too.
Don’t Forget Hand Sanding Blocks
Machines are fast. They aren’t always clever.
Body lines, curves and subtle low spots still benefit from hand blocking because a block bridges irregularities in a way that fingertips don’t.
The concave and convex versions are particularly useful around curved bodywork where a flat block would concentrate pressure in the wrong place.
A classic mistake is sanding filler with your fingertips wrapped in abrasive paper.
Your fingers follow the low spots. A block cuts the highs. That difference is how you get a panel flat.
Body Filler and Applicators
Filler should be applied cleanly and with as little unnecessary excess as practical.

HVLP Spray Guns
HVLP stands for High Volume Low Pressure.
For automotive refinishing, HVLP guns are widely used for basecoats and clearcoats, with different nozzle set-ups available depending on the material being applied.

This is one of the most common mistakes when putting a bodyshop setup together.
People buy the compressor first. Then they buy the air tools. Do it the other way around.
Work out the maximum air demand of the equipment you expect to run, then size the compressor around that requirement with sensible headroom.

Now compare that with the compressor.

This is why you should look at free air delivery (FAD) rather than being impressed by receiver size alone.

Compressed air contains moisture.
For general air-tool use, a little water in the line is annoying.
For spraying paint, it can ruin the job.
A proper bodyshop air system may therefore include:

- Drain points
- Correct compressor maintenance
The closer you get to the spray gun, the cleaner you want that air.
A Serious Note About 2K Paint and Isocyanates
DIY spraying becomes dangerous when people assume that a disposable mask makes every paint product safe to use.
It doesn’t.
HSE identifies isocyanates, commonly associated with certain two-pack automotive coatings, as a leading cause of occupational asthma in Great Britain. Vehicle paint sprayers are specifically identified as a high-risk group.
Current HSE guidance lists workplace exposure limits of 0.02mg/m³ over eight hours and 0.07mg/m³ over 15 minutes for isocyanates, while stressing that exposure should be reduced as far below those limits as reasonably practicable.
For professional vehicle spraying involving isocyanate products, HSE guidance includes measures such as extracted spray booths or rooms, appropriate air-fed breathing apparatus and health surveillance.
So before spraying any coating, read the product’s safety data sheet and follow the required controls.
“It’s only one panel” isn’t respiratory protection.
